flat pack kitchens construction

Flat Pack(ed) cabinetry
General Construction details:

Last updated 25 May, 2014

All cabinetry is supplied as flat-pack, meaning that the cabinet is supplied unassembled, but pre-drilled and with all components and associated hardware supplied.

A typical carcass-only cabinet flat-pack contains the two end panels (referred also as gables in some states), a bottom shelf, a middle shelf and a top rail (if it is a base cabinet) and a back all made from 16mm High Moisture Resistant (HMR)white melamine particle board.

The kit form cabinet also includes a front door or drawer front in a specified colour finish - either in Laminate (melamine),Vinyl or 2-pack Polyurethane paint, or unfinished MDF for D.I.Y painting- as selected for each product. For details on Colour Finish see STEP 5: Colours & Profiles

Kit form cabinets are priced individually, rounded to th nearest whole dollar - depending on the product and dimensions in 1mm increments specified by you.

Carcass-only cabinets are priced in size ranges.

The individually labelled cabinet components are supplied pre-drilled (machined) and pre-edged, ready for assembly.

All required assembly hardware, door hinges, drawer sides and runners and adjustable legs are included. Some extra small items such as screws are included to compensate for accidental loss during assembly.

The various Standards and Recommendations are referenced in the text that follows.

The discourse here is based on the expectation that the person that is assembling these flat-pack cabinets has some basic Cabinet Making experience, because they are custom manufactured to the size that you specify and are not a modular, pre-set size. A general, detailed "Assembly Guide" will be distributed on CD-ROM or as a PDF file with the delivered components - all of whom are individually labeled.

Any competent DIY'er should find the assembly process easy enough to follow. You will need the basic Cabinet Making tools, such as a drill, battery drill etc to assemble the cabinets.

Inclusions and Exclusions
Wall based units include a TOP, but Floor based units are EXCLUSIVE of a Benchtop and Kick Boards. These components normally cover more than one cabinet and should be ordered separately.

Bench tops are not included for Base (Floor) cabinets (unless ordered specifically) because:

(1) they normally cover more than one cabinet at the time and
(2) often these are typically either a Granite or a Man-made material (like Ceasa Stone, SileStone, RockSolid, etc.) which require a Stone Mason to cut & polish the bench top (often on-site).

Cabinets on-Demand does supply also High pressure Laminate (Laminex, Wilson Art) Benchtops that can be ordered separately. Other benchtop materials, such as Granite, Engineered stone, Corian, Stainless steel etc. will need to sourced from a local Supplier and we suggest that you either contact your local HIA (Housing Industry Association) who can provide you with a list of suppliers or browse through the Yellow Pages.

Kickboards and Fascias are not included as normally these are ordered to cover more than one Cabinet and are shaped on site to fit the cabinet configuration - you can specify your needs under STEP 3: Single Panels etc.

Door Handles are optional but: - handle screw holes are NOT pre-dilled as placement is better identified once cabinets are in place, and again depend on personal preference (For some doors you may have the handles centered and horizontal, for others (e.g. wall units) at the bottom and vertical).

Mounting screws or wall anchors required to fix a cabinet to the wall are NOT included either, because everyone has different fixing methods and it is also dependant upon the wall surface you are fixing the cabinet to (timber frame, steel frame, brick or concrete).

All the parts are supplied clearly labeled, so unpacking and sorting at the final destination is simple. The hardware to build the cabinets are supplied in the hardware box, this is typically a separate box with all the hardware for all cabinets in it. The smaller items (such as screws and cam fittings) will be grouped in bags & labeled, while the larger items (such as hinges and drawer runners) will often be supplied in separate smaller boxes. and all the hardware to build that cabinet (screws, cams, hinges, drawer runners).

Door Style - Material Finish There is a wide range of choice to select the Material that you would like the Doors, Drawer Fronts, End-panels or Kickboards made from as well as the actual colour/manufacturer or finish.

Laminate (Melamine) - 16mm Coloured High Moisture Resistant (HMR) Particle Board;
Gloss Laminate (Formica) - 1mm thick high gloss Melamine coating on a 16mm HMR board in nine colours;
Unfinished - 16 mm MR-MDF Board - with a range of Face and Edge profiles - ready for DIY painting;
Vinyl Wrap - TEXTURE finish with a range of Colour/Profiling options called "Belmont" style;
Vinyl Wrap - GLOSS finish, with a range of Colour/Profiling options, called "Byron Bay" style;
Polyurethane painted - TEXTURE finish and a range of Colour options options - called "Albany" style;
Polyurethane painted - GLOSS finish - with a range of Colour options options - called "Avoca style".

Cabinets are constructed in accordance with the dimensions are specified by the user - this is our great strength - but of course can be made to conform to general standard measurements as shown below:

or as a side elevation suggest:

All cabinet construction is typical "butt joint" construction and follows the Euro method of construction (frame less method), which is typically used throughout kitchen manufacturers in Australia.

The internal cabinet material (carcass) is made from 16mm white H.M.R (high moisture resistant) melamine particleboard board, which is again typically used by kitchen manufacturers in Australia.

Hinges and Drawer Sides and Slides are supplied by Hettich for high quality fitting and easy adjustments and are guaranteed for 10 years.

All straight edging on the carcasses is 1mm white PVC edging (impact resistant) -for durability and longevity, but Melamine is used when PVC is not supplied for a particular Laminated board bought in, while 2mm PVC can be chosen at a small additonal cost per cabinet.

Door and Drawer Gaps are set to 1.5mm for both LH and RH sides. Other dimensions can be specified in the "Special Instructions" boxes. (See Below).

Shelves are have a default set-in from the front of 80mm for Base, 15mm for Upper and 125mm for Walk-in cabinets, but different value can be chosen - also the client can set the number of shelves for each cabinet from 0-7 - the cabinet price is automatically adjusted.

The ends (gables) run the full height of the cabinet, with the bottom shelf, top shelf or rail 'butting' into the ends.
The back is generally 'planted' on the rear of the cabinet (the back is full height and full width of the cabinet), however some of the manufactures have the back inside the cabinet. There is no right or wrong with this method, it is purely up to the individual manufacturer and how their factory is set up.

Cabinet components are typically all screw fixed together, using a range of self-tapping pozi-drive screws, with some other components requiring the knock-in cam & dowel type construction. In either case, the total required number of screws and/or cam & dowels are supplied with each order.

Some Cabinetmakers prefer to nail or staple the components together initially, before screwing them. Some also pre-drill the components with a pilot hole, to avoid the possibility of the material splitting when the screw goes in (more typical if the product they are screwing is of MDF construction). Others also use glue on the joints to assist in the strength of the butt joint. These are all optional additional construction methods and can be preformed if you wish, but things like the nails, staples, etc are not supplied with the kit.

The bottom of the Floor cabinets, Pantries & Wall Ovens are supplied pre-drilled, ready to knock-in the Plastic legs. If you prefer to use the solid ladder style kick board construction, then you can just ignore the leg drilling and build your kick as you normally do.

Any curved parts with exposed edges that require edging will be typically finished in a 'T-mould' (as conventional edge-banders can only edge straight edges). If the colour of the curved part for is not a standard T-mould colour, then the traditional thinner melamine edge tape may have to be applied.

As each cabinet is custom manufactured to your specific size, there is no 'one all' step-by-step instruction manual that can cover the endless array of possibilities available, this is where your basic knowledge of cabinet making is required. Following the steps in the supplied CD we suggest that you carefully layout each part of the cabinet you are assembling and 'dry' assemble it if unsure. Even though the parts are clearly labeled and the supplied hardware sheet outlines the location of the hardware (with a brief description of its function/location), care needs to be taken to avoid using the wrong screw or assembling the cabinet incorrectly.

Before assembly of each individual cabinet, it is recommended that you layout the cabinet parts out and sort out hardware - before you start (as it may save you time in the long run and avoid mistakes).

Tools and Hardware required to assemble custom sized Flat-packs. As a minimum, you will need a battery drill with a pozi-drive bit, a hammer (to knock in the plastic feet), a tape measure and a drill.

Screw cover caps (dress caps) are an optional accessory and are not included in the standard Flat-pack, it's use is an individual choice for Cabinetmakers.

All parts are individually labeled and there is specific information on each of the labels relating to the individual parts name, sizes & unique cabinet number, to name just a few. You will find this very helpful in the construction phase and it makes the construction process very simple to follow & understand.
Note: the labels do vary from manufacturer to manufacturer. The example below is from the Canberra based manufacturer.

The following schematic shows a sample of "standard" cabinets used in the industry:

Sample Labeling

Cabinet components (parts) are individually labeled.

The bottom shelf is pre-drilled to accept the knock-in style plastic legs. The shaped shelves have there exposed edges finished in a T-mould or melamine edge. Products have either a straight or angled back corner. Upper units have a top, Floor units are without a top buthave knock-in adjustable plastic feet.

Adjustable shelves have 5-settings each. Default Door Gap is 1.5mm.

All parts are labelled and Assembly instructions are provided on CD attached to the hardware parts.

Warning: When designing the cabinet dimensions please ensure Bifold door width is not greater than 600mm. Maximum and Minimum Door Sizes:
The 3 basic rules to follow have to do with the sizing of the bi-fold doors.
Rule 1: The minimum size of either individual door (single door) is 220mm.
Rule 2: The maximum size of either individual door (single door) is 430mm.
Rule 3: The maximum combined door size (Left door + Right door) is 650mm.
Tip: The ideal combined door size (Left door + Right door) is between 550mm and 600mm

Here is a quick 'How to' working example of finding out wether the Door sizes are no problems on a custom sized cabinet:

Assume from your design, you have worked out that you need the following custom corner cabinet size:
Left Width = 852mm
Right Width = 875mm
Left Depth = 480mm
Right Depth = 580mm

Now you need to test it to see if it's O.K:

Test 1: Left Width 852mm minus Right Depth 580mm = Left Door Size of 270mm.
272mm is greater than the Min. size of 220 and less than the max. size of 430mm, so this is O.K.

Test 2: Right Width 875mm minus Left Depth 480mm = Right Door Size of 295mm.
295mm is greater than the Min. size of 220 and less than the max. size of 430mm, so this is O.K.

Test 3: The combined bi-fold door size is Left Door 272mm plus Right Door 295mm = 567mm
567mm is less than the Max. combined door size of 650mm.

Also, 567mm is greater than the ideal Min. size of 550 and less than the ideal max. size of 600mm, so this is perfect.

Note: Altering any one of the 4 sizes above alters the outcome of the door sizes, so if you change the size at any stage remember to do the simple 3 test rule above.

Our system also has a built-in checker to test the Corner cabinet using these simple rules but it just returns a message and not a 'how to'. If you really must have a size and it fails the 3 test rule above, then put in the size that the computer accepts for the product and use the 'Special requests' box to over-ride the size to a size that you must have, i.e.: "Over-ride Left Depth to 672mm -I must have this".

Laminate (Melamine) Colour Range

Laminate (or Melamine) is the most economical material due to it's durability, availability, vast choice of colours and low cost.
Melamine is actually a low pressure laminate coating, hence everybody refers to a Melamine door as actually a Laminated door, so to keep with tradition we will do the same.
The Laminate door is 16mm thick door and is pre-coated on both sides in the same colour. The substrate is a HMR (High Moisture Resistant) material and the Edgings of the Doors are all finished in a 1mm thick PVC Edge -This is far superior to the tradional iron-on paper edges as they are not only extremely durable, but don't go brittle over time like their predecessor.
Cleaning is easy with a sponge using warm water liquid cleaners. Harsh cleaning products are not recommended.

See STEP 5: Colour & Profiles - Coloured Laminate for the range of standard colours that are available - or choose your preferrred colour from a range of suppliers at an additional minimum charge of $385. This charge covers the extra material (coloured melamine plus a roll of matching PVC edging) in small uneconomic quantity and ordering costs.

Since 2011 we now also offer the GLOSS Laminate - a 1mm thick coating on 16mm HMR board in nine pleasing colours and matching Edge tape - manufactured by Formica. It has all the advantages of standard laminate but is in a stunning High Gloss finish - still at a very low cost. See STEP 5 - Colours & Profiles - GLOSS Laminate for details and colour range.

Vinyl Wrap (Thermoformed) Colour Range

Vinyl Wrap (Thermoformed or Vacuum Wrapped) is the most popular material used in Kitchen Doors and Drawers today, due to it's sealed edges, availability, large range of colours and relatively low cost.
A Thermoformed door is actually a Vinyl Wrapped door which has been applied under heat and vacuum, hence everybody refers to a Thermoformed door as actually a Vinyl Wrapped door, so to keep with tradition we will do the same.
The Vinyl Wrapped door is 18mm thick door and is pre-coated on the face side and 4x Edges only in the chosen colour. The rear of this door is standard White Laminate. The substrate is a MR MDF (Moisture Resistant Medium Density Fibreboard) material and the Edgings of the Doors are all completely sealed by the Vinyl wrapping around -This gives the door a seamless look and also means that you could have a profile finish on the Face and Edge. Most people cannot differentiate between Vinyl and Polyurethane painted doors and panels - but there is a great diffeence in cost.

Specialist suppliers of Vinyl Wrap doors and panels and modern higher quality materials and glues ensure a lasting long life quality product.

Cleaning is easy with a sponge using warm water liquid cleaners. Harsh cleaning products are not recommended. If this product is damaged, it can not be fixed, it need to be replaced.

Where the 1mm or 2mm edge tape is available we use the 1mm PVC. The 2mm edge adds quite a bit more expense but has a radius edge which is the most impact and chipping resistance.

Our two Vinyl Styles are manufactured using 18 mm MDF (medium density fibreboard) with optional Face Design and Edge profiles routered into the face and /or edges. The component is then covered with a PVC foil which is glued and heat cured under vacuum to one side of the component. The door foil comes in a textured, woodgrain, satin or high gloss finish. Panels. Doors and Drawer Fronts if damaged or scratched are not repairable, but can often be replaced with matching colours. The doors are easy to clean and have a 7 year warranty.

For a standard Textured finish see:Vinyl Wrap-texture with a choice in Profile, Colour and Finish options.
The more expensive finish would be in a High Gloss Vinyl with recessed panels see: Vinyl-Wrap-Byron Bay style

For Vinyls outside the standard range we may have to charge a small additional cost, depending on the Supplier selected..

2-Pack Polyurethane (Painted) Colour Range

2-Pack Polyurethane (or Painted) is the most desired material for Kitchens today, due to it's beautifully finish, unlimited colour range and sealed edges.
A Painted door is actually a 2-Pack Polyurethane door which has been spray painted, hence everybody refers to a Painted door as actually a 2-Pack Polyurethane door, so to keep with tradition we will do the same.

The 2-Pack Polyurethane door is either a 16 or 18mm thick door and is pre-coated on the face side and 4x Edges only in the chosen paint colour. The rear of this door is standard White Laminate. The substrate is a MR MDF (Moisture Resistant Medium Density Fibreboard) material and the Edgings of the Doors are all completely sealed by the Vinyl paint -This gives the door a seamless look and also means that you could have a profile finish on the Edge.
Cleaning is easy with a sponge using warm water liquid cleaners. Harsh cleaning products are not recommended. If this product is damaged, it can filled and re-sprayed back to its former glory.

'Painted' components are made from 18mm MDF (medium density fibreboard) with can be routered and profiled as for the Vinyl components with pencil round edges and sprayed with a chemically cured paint and heat dried.

The paint finish can range in gloss levels from matt(10%) , satin (30%), semi gloss (60%) to high gloss (90%). The paint surface is very hard but can chip - but repairs are relatively easy to do. Paints can be matched to resemble aged coatings from Years ago.The high gloss can show marks as does any highly polished surface - and is relatively much more expensive to apply, as many coat may be needed to ensure an even finish.

Semi gloss or satin finishes are now more popular. For colour and Profile options in our ALBANY style range see: STEP 5: Colour & Profiles > Polyurethane painted - TEXTURE - ALBANY style .

For High Gloss colour and profile finishes in our AVOCA style range see: STEP 5: Colour & Profiles > Polyurethane painted - GLOSS - Avoca Style

Unfinished 16mm MR-MDF

Few Flat Pack suppiers offer raw 16mm thick Moisture Resistant - Medium Density Board for Doors, Drawer-fronts and/or Panels/Fillers/Kickboards in a choice of Face and Edge profiles. This allows the customers to do their own painting - which is not difficult, either with brush or spray-paint - but takes some time in sanding, priming, sanding, undercoat, sanding. top-coat and some more sanding/painting to get a beautifull High Gloss finish to astound the family - but saving a great deal of money.

For further details see:STEP 5: Colours & profiles > Unfinshed 18mm MDF

Cabinets on-demand does offer most cabinets models with this 'Style' of finish at very low cost.

Shipping

For Long Haul shipping the cabinets components are stored in a specially sized box, to be shipped as one or more "skids" - to ensure it can withstand the rigours of transhipments and rough handling by carriers. The skid, which can be 100 - 900 kg is loaded by fork lift in the factory and is easily opened at the Delivery Address by opening the top and removing the contents as required.

Unfortunately for outlying areas it is not always possible to provide door-to-door delivery for heavy skids - it those cases the customer may have to unpack his skid at a Depot or arrange local transport at a convenient time.
For City delivery to residential addresses we rely on the carrier or courier to ring in advance to ensure someone is home to accept delivery.

This web site is targeted at the competent handyperson (who already has a good knowledge of general cabinet construction) and primarily at the Kitchen Trade Professional, if you are not familiar with general cabinet construction or are not particularly handy, then you may require the services of a Tradesperson to assist in the assembly these cabinets, as there is no detailed step-by-step assembly drawings/instructions supplied. The assembly process is not complicated one and any competent Cabinetmaker will find this system a breeze.

For any DIY clients that feel that this may be beyond them, we can supply technical information, support, design advice and construction advice Please refer to the Support Tab at the top of this site for more information and a schedule of rates.
